How do I model the 'kerf' correctly?
Ok for that you need to edit the flange edge sketch - Edit sketch 15 and pull on the flat sketches and dimension them to the corner
can you upload the model? I would like to see the settings you are using.
Here is my model.
If you suppress Flange Extrude 6 and change the sheet metal properties auto relief to either tear or change the dimension of the rectangle relief to .05 the offset notch will disappear then re-do another flange
Here is a better example. The top shelf (pardon the pun) has the relief I want the rectangular hole in the middle does not.
1. How do I do a better job on the rectangular hole in the middle?
2. I want a nice relief around the entire hole.
3. And I want a nice 'shelf'.
Is this what you want ??
I wanted the entire cut edge to be relieved. What you did is a 'rip' (I think).
And I do wonder if a 'rip' is appropriate for sheet metal suppliers?

You could probably just add a cut extrude to remove the material you don't want.
You can change your relief style and distance of cuts etc....
Tear will take that away
