Since using SW 2007, mainly in >100 part assemblies, when
I render with black contours, the result comes with randomly placed
black lines across the model on different surfaces. So now I have
to fix the rendering in Photoshop, which takes alot of time. Anyone
have an idea what's causing this? I've never seen it in previous
versions of SW.

Are the dark lines around the opening part of the decal or the contour. It looks like we are seeing the underlying render mesh (so it's not random) and that may be an interference between the decal and the color applied to the face. I assume you do not get this interference with "contours" switched off? If that's the case then there is a bug in here.
So I cannot apply a decal on irregular surfaces?
Is your decal illumination setting set to "use underlying material"?
