I created a split face (some lettering) and then used the Flex command to bend the part. I noticed after the Flex command that the split face lettering is gone. Anyone know of a way around that?
possibly add some thickness to the lettering? either as a cut or boss.

Here's something you could try. Instead of using the text to make split lines extrude it a little bit into the part but don't merge result. Then apply the flex command to the part and the letter bodies. After the flex use the new text bodies to make split lines on the part.
If you are getting errors trying to do an intersection split line after the flex, you can start a sketch on a plane where the text won't overlap and then convert the edges of the text that lie on the part surface (assuming you only extruded in one direction). Then you can do a projection split line from that sketch onto the part.

Please post an enhancement request for this to be fixed. the problem is that many of the modeling commands in SW still use the old knitting algorithm (verses the newer one that allow the users gap control.) For users that have been on SW a while, you remember that the Knit command also used to do this (eliminate split lines) because of it's automatic ability to do so. There was (is) and initiative (Please SW PD's take note of this thread) to extend the new Knit algorithm to all modeling commands in SW that use it including Replace face, Fill, Delete Face (any thing with a merge option or performs a knit by default.) My fear is that now that Wong Sing is retired, this initiative will be forgotten.
