The Sheet metal tool has not been my friend recently, it seems every time I always encounter a problem! this time I am trying to convert the shape I have to sheet metal, but when I onnect all th bends and rips it comes up with a message saying the model could not be thicknessed. Could anybody offer me any suggestions on what I am doing wrong.

How many sheets will the actual assembly be made from?
Is the "part" otherwise finished?
If not, can you finish just the outside completely as though it was a single solid block?
If you do that - I can show you an easy way to then convert it to sheet metal.

I used the Convert to Sheet Metal tool and selected the face of the hex shape on top for the "fixed face".
I then selected the "Bend Edges" - the six sides of the hex shape, and the six hex edges where it folds back on itself.
(If you look at it from the top, I have basically selected the 12 edges that form the two hex shapes.)
I let SolidWorks handle the ripping of the edges.
This worked with a 5mm thickness - if you go too thick, you will have issues with some of the corners.
I would have uploaded a file, but you wouldn't be able to open it (SolidWorks 2014)

Leo take a section through your part. On the outside corners there is a bit of a cutout. I think you need to get rid of that area first. Tom
