Hi Andi, I would be interested to look the files if possible, just curious as why this is happening.
What if you suppress other mates related to these gears and add this mate. Finally start suppressing the others one by one. Might be something with other mate which is causing this mate to fail.
probably some glitch. I re assembled the smaller gear and it accepted gear mate. Most likely some interferience in the mates hiearchy. I got it thanx anyway
Can you try picking/selecting their temporary axis rather than faces and check. You may isolate both gears and selection would bit be easier.
