Faces dissapear when assembly file is saved as part file.

When I take an assembly file and save it as a part file(selecting exterior faces only)  the result model has missing faces.

Attachment "Screenshot350" depicts what should be a steel tube except the round corner faces are missing.  I have been able to do this in the past with out any issues. 


My goal here is to take an assembly file and strip it down to the basics(at the very least removing features and mates) enough to send to one of our customers.  Does anyone have another way around this besides saving as a part file?  Is there another file format that removes things like feartures and mates and turnes the assembly file into something more basic.  I'm using Solidworks Professional 2010.
