Sheet metal flange issue - fillets vs curved cutouts...

Hi,

In the attached file is two examples of a sheetmetal item that has a cutout with some upturned flanges. I've shown two methods of creating the cutout. The top one being a rectangle, then some fillets, then the flanges. As you can see there is no relief and is of no use. The loower one skips the fillet stage by having the fillets as part of the extruded cut, then the flanges are applied and I get the result that I am after and would have expected with the top one too... so can anyone shed some light on to what is going on?

That is strange. Seems to be that it is turning the auto relief on for one bend and not the other.

I imagine it has something to do with fillet being a solid command not a sheet metal command.

    I noticed. If you drag your end points away from the fillet it puts the relief in. If they are coincendent with the fillet it doesn't.

    You can flatten and add a rip feature.

A thought of the top of my head
On the top example the fillets have to be kept tangent to the rectangular cut out so there cannot be a relief cut but on the second example the tangent relationship is in the sketch not the feature.

Don't know if this is the answer just an idea.

  My question is, what difference does the cutout vs the fillet method make to the model. Rolling the model back to before the flanges are put in, both apertures look identical...?
  
  Could this be a 'bug' or a 'feature'?

    I think the only difference made is the # of steps involved (note I have not looked at your examples). You can make bends and have auto-relief make your cut-outs eliminating sketches, cut extrudes, fillets, and etc...

      It's probably best to take a look at the example model as it's quite specific to what the issue is. It's not only about number of steps, but why, when you have two seemingly identical apatures do you get two different results...

    From what I remember from training with our VAR the fillet option was easier to come back to and find/change at a later date.
    This would make sense with other types of models where you may have the same size of fillet on several different faces/features but for sheetmetal unless you have a chamfer to the edge of the material you can really only chamfer on one face as the part has to flatten.

      I would like to use the fillet option as it makes it easier to change the corner radis, but due to the flange operation not putting in the relief, it's not really working as it should is it?

        I believe what Mr. Duncan said originally to be pretty correct, the fillet feature is probably the problem.
        
        If you look at the part from a manufacturing standpoint it makes sense. When the part goes to get cut (what ever method that may be) it's all cut at once, you can't cut then add radii after the fact.. I believe SW acts this way also, although it doesn't explain why it doesn't work when you add the custom relief to the edge flange.
        
        Have you run this by your VAR? I'd love to hear what their explanation is for that.
