I have an assembly that when I try to save as a part file (exterior surfaces only) SW crashes. I've tried it on multiple computers in our office with the same result. Any ideas as to what may be causeing this?

Is it only the one assy giving the problem?
Does the assy have sub-assys? Do any of those exhibit the same problem?
Of the two sub-assemblies in the top level, one I can save as a part and the other I cannot. It seems I have isolated the sub assembly. I suppressed the sub assembly in the top level and tried saving the top level as a part file (exterior faces only) and SW still failed. I've also tried dissolving the sub-assy in question with the same result - crash.
What else should I be looking for?

Possibly a part with bad surfaces or feature(s).
Run the Assembly Expert to see if anything abnormal is found. (Slim chance but worth a try).
Open each part in turn and do a Ctrl+Q.
Run the Feature Statistics tool and investigate anything that seems excessive.
Check that all configs (parts and assys) update correctly.
If possible make a Pack and Go copy of the assy, delete all configs, and use that to save as the surface part.

Tried the Pack and Go, went thru all the parts ran the assy-expert and still....it quits on me. I've tried using Large Assembly Mode.....crash. I've also taken the pack and go file and removed all sub-assy's and internal components, rebuilt every component (CTRL+Q) and still it crashes.
Any other ideas?

Updating to SP4.1 will take a while since the other workstations will also need to be done at the same time. Is there a work around? I have save other assemblies as parts without a problem, this one is just stubborn.

Unfortunately the only work around involves an SP change. Here's a quote from SolidWorks when I reported this issue.
"As a work around the user should consider reverting to a previous version of SolidWorks". This was my solution. I had similar results as some assemblies could be saved but others couldn't. When I went back to SP3.0 everything was again good in the SW world.
Unfortunately going back to previous service pack is not an option (compatibility issues). Regarding SP4.1: There are 4 workstations that use SW09 SP4.0, do all need to be updated to SP4.1 (I handle the majority of assy->part conversion so no immediate need to change the others) or can I just have my workstation updated without the worry of compatibility?

Kelvin is correct. Service Packs shouldn't make a difference as long as all PCs are running the same major SW release.
We are running both 3.0 and 4.1 at work on SW 2009, working on the same files without problem. We've been using SW for nine years and haven't seen a compatibility problem between SPs yet.
