This part is simplified from it's original version. I started out by using 'save as' to create it and then deleted all but one config. The original file had some lofts followed by shell operations. It also had a couple of cuts made with surfaces. The thinner length of the extrusion seems to be left over from one of the other configurations. It leaves a lot of doubt in the back of your mind if you can't copy a config. without something changing on you.
I suspected that it was created something like that. Make sure you send it in as that's not normal at all - something got whacked inside.

Edit the extrude feature and toward the bottom of the property manager under confiurations select "all configurations".
That's weird. Does the same for me in SW09-SP4.1.
Have you submitted an Rx to your VAR?
Can you reproduce this in a new part?

No I haven't submitted an Rx. If our service contract has expired can you still submitt an Rx? I've tried to recreate the same senerio in a new file with no success.

No idea - does the same thing here. How was the part created? Is this a simplified version?
