After much trial and error I discovered that a 'sheet metal' lofted boss base requires a narrow gap where the butt weld will be. A standard lofted boss base creates a continuous object without a weld joint. Also, because of the multiple small angle bends, the sheet metal bend radius needs to be set very tight or the pattern creates double bend lines.

Unless it's a cast/molded piece, there must be a seam somewhere on the part.
If you have SW Premium, you can try surface flatten, but again, an edge will be needed.
How do you intend to get a flat pattern from a part with no seam?
