Each time I do something with this part, cut-sweep 5 goes wonky. It was created using an earlier version. How can I fix it?

Probably just a file glitch. Obviously, verify the path does not self intersect and there are no small corners along the path which cause the geometry to fold in on itself.
Try to roll back to just beneath the feature, delete it (not including the absorbed sketch) and then re-create it using the same sketch to see if the same error results.
If it does. Change your design approach. Delete the feature and use an offset-edge to cut with, add draft and radius back in.
Don't know what to say William. I fiddled with this for a while and it always failed (VOR) on. Then I edited the block (sketch 11). Just did an edit sketch then block..... Didn't do anything else. Closed the block and now can't get it to fail. Did not add any relations or dims. Just closed the edit block.. Give that a try.. It has me baffled. I have force rebuild several times and opened and closed it. No problems
