why this part does not shell? the shell thickness should be 2.5 mm
I don't know why it won't shell, maybe too complex for shell where you want to remove some edges and leave some to create the bends.
Why not use delete face to remove the faces then surface thicken? (Add the hole on the bend afterwards unlike me).
well you have given it a shell.can you please explain how you did it?
I thought I did explain, my apologies if I wasn't clear?
1. Delete Face command on your highlighted surfaces, no patching or filling, just delete. (There were also two small surfaces you missed on the edge of your failed shell).
2. Thicken surface command. I used 2.5mm which was what your shell attempt was. (Ensure correct material side is selected).

Part would not shell because of the 2 small sliver faces shown below.(highlighted blue) Roll back to just before your shell command. Insert a delete face picking those 2 faces.(choose to Delete and Patch). Then roll back forward and rebuild the shell. It should now be fine.

..I kind of like doing the Knit or Copy Offset way.. it's simple and clean using Solids.. (I recreated it... and I'd probably use Surfaces for this but solids would be good from a forming tool perspective)..

Not sure I understand what you mean by "remove faces". If you are referring to the faces selected in the command itself, you still have to select them because they are the faces you wish to remove with the shell command.
Hi Rohit, So I remodeled the part without all the combine features and creating the shell feature before the end cut where the 2 sliver faces were and it shells just fine and the sliver face can still exist now. Plus the feature tree is a lot shorter.

Say you have a cube. Shell will be on all 6 face. It'll be a 'closed' shell.
You use remove faces to 'open' the shell. Remove the top face so it become a box.
Why does it come like this?
You need to know this one....this component it's a cold formed part and a good designer works only with shells and then after give the thickness..The reason is....problems as show us Maha on the picture.
