I am getting a "cross break" in my sheet metal loft...WHY!?!

I am getting a "cross break" when I loft two sheet metal sketches together.  Quick description; I am trying to hold 5.00inch O.D. at one end of the box and 5.625inch O.D. at the other.  The back face is on the same plane and at a 90deg bend.  Only the front (bent at around 117deg) is the face that I want to LOFT out from 5.00" to 5.625.   I have tried to break the box down into smaller sections and merge them but still it comes up with a "cross break" on the front face.  The only thing I haven't tried is a "move face".  I am going to try that but I still need my flat pattern to send to my laser.  I remember a similar discussion about using the move face tool and the flat pattern was not available.  any help is greatly appreciated!  Part is attached...
