So we have this part: I need the suppressed tab1 to be un-suppressed but it merges the bends and wont fold again? what options are there? VAR not able to assist.
Johnathan,,, Unfortunately any time there is a boss touching or into the bend region there is going to be a problem getting this to fold again.
You can pull the sketch away slightly (maybe something linke .1mm or less) from the bend tangent which is apparent in the unfolded state.
I also had to split in the center of the sketch straddling the bend (randomly) and used a boss extrude instead of a tab feature just to make the result easier. Of course with this you will get undesirable results.
You might be able to fill in those areas which would have to be suppressed prior to flattening then filled in again.
Edit:... Or maybe you could develop the flat without that one bend (with just the two outside bends developed in the center), put your fill pattern & boss in, and use a sketch bend to bend it???

Im no programmer but I think the way SW is capturing the bends when unfolding needs to happen in a different manner so that no matter what happens the bends maintain there position over the whole area of the part?
I was also thinking adding the sketched bend at the end, but I am scared of any parts referencing to this part to be fragile? (this part is very close to the top level and has a couple of children)
else i must do a combination of your extruded boss and in the fill pattern I must use "instances to skip" to get a closer result. not quite 100% but 95%.
And then to get 100% maybe add the hex's that I skipped above manually (cut-extrude3)
