So I am having a real hard time with fillets and not sure how to fix this but the radius needs to blend into another surface, I am new to solidworks so I am not sure how to do this. I came from using auto Mechanical. I want to blend 1.5 mm to
the 5mm Radius
It fails for me as well. I tried a few things (even going back as far as I can in the tree to add it there).
The issue looks to be these two little radii. They aren't actually radii, and they are splines:
Can you try to go back into your tree and see if you can put those two radii (the 1.5mm and 5mm BEFORE the two radii that I have boxed above)?
I looked at your tree and it looks like this stems from your original surface offset. However, if you made them sharp corners at that point, put the 1.5mm and 5mm radii in, then put the two little radii in, that might work.
I know it is a lot of work, but most of the time, I have found everything to behave better when I start putting in the fillets as the last stage in the tree (there are a few exceptions). Just leave everything sharp corners before that (unless you specifically need a radius on something).
On top of that, I think that you are having some issues with curvature continuity (tangency) (this is from the original surface offset):
I can't be sure though. You might have to fix this first before you go down the fillet road.
those are off product and I can not change them.
In auto cad I use a blend command and it always works pretty well is there any kind of command like that? I can not change product Radius.
Is there a way to intersect two surfaces so I can create a sharp corner?
Or is there any way to control the length of fillet?
Try the Delete Face feature with Delete and Patch selected. Then select the suspect rads.
Sometimes deselecting the Tangent propagation helps control the length, varied results
that did not work it failed.
We are looking at updating software and between auto cad, solidworks, and solidedge the whole reason they want me to design a die just like we would in auto cad so we can see what best fits our needs. So we get customer math and use that to create our dies. so we just copy their surfaces to create the die. and the math is not always the best but we still have to work with what we got.
I downloaded your file and gave it a look, wow. That might not be the best approach to the challenge. I would try to fix it myself but that would take way to long. I would approach it by getting it to a solid by what you have in the main body folder (working on only half of it). Then use some delete faces to smooth the surfaces out and reduce surface count and eliminate a lot of the small surfaces. Mirror the body at the end.
Mine is turned into a solid. Is there an intersect surface to a surface command I could use that to delete the faces and make a sharp corner. And is there no blend radius command?

but then there is no what we call run off, the run off needs to extend at least 2 inches past trim. Would I do that after it's a solid, Sorry I am just drawing this like I would in auto cad I know they are 2 different softwares but I figured I could at least get close. In auto cad I don't work with solids at all I leave everything as a surface.

IMO, You spent time to create a nice surface model and ruined it with fillets
try to minimize using fillet but use boundary surface to create a nice round corner
see att. part for fillet and surface feat for rounding corner
You could try to use Move Face when you get it to a solid. It is kind of the same concept when making electrodes for EDM.
Like Christian says, try to limit the fillets until the end.
Another feature in the surface approach is the extend feature. Might help some.
After reading many replies, this is what I suggest. Share the customers "math" or file. Since this is an evaluation, work with your local reseller. Let them look at your process and the actual part(s) you are trying to make. There is too much information that we are missing here. The workflow you are attempting to use could be all wrong, actually complicating the design. We all love a challenge, but we need more info. I would also think your reseller would be happy to help. I don't think they want to lose a sale because you are struggling with something you probably shouldn't.

Ex-Var almost 20 years ago. I just think Paul Clor would be much better served to have an AE stop by, come up with a plan, workflow, etc. Creating die's is not easy. And then to compare to AutoCAD anything and try to design it with the same flow is going to cause pain.
yeah but people can say it is easy to work with and do all these things but you never truly know until you try it for yourself. And I have to try all three before we even get that far. I think solidworks is good so far but seems like auto cad is mush easier to do certain things. I blended the radius in auto cad was pretty easy like I said there is a blend radius command. Solidedge I could not figure out but there form they did it already too. so what I gather is solidworks does not like the customer math cause the radius is not a true radius. Or I maybe should of started the design different. So at this point I have no idea how to fix this in solidworks. Not saying it can not be done but you have to fallow curtain rules for the radius to work. And in all of cad programs the Radius is last so it is very important for this to be easy to do, Cause I would hate to start die designs over every time a radius does not work.
That is a new version then we have I am guessing

but this can be done to any older releases
I have tried the variable radius but it just keeps crashing the system.
