Why do my Fillets never work? I need a 15mm around the top of the sharp edge and a 29mm up the legs we always have to manually put them in.
Travis,.. imho... you're making it more complicated than needs be... simplify the model.. break it down to the basics and take what you can to minimize your work.. here are two examples..
(btw,.. don't know where the R15 edge is/was?)
This is a punch for a die so I have to stick with the profile cause that is the customer data

First: Try not to use fillet since it'd ruin your surfacing model - better leave a gap and fill it with a surface instead of addiing fillet
2nd: Seems to me that you kept adding surfaces as "trial and error" and were not sure what you expect resulted in weird and sharp corners which giving error when adding fillet at the end

I don't understand this. If the die has been designed, why don't you just copy face (offset) but modeling this part from scratch?
well it is done but I still have this problem every day see the sharp edge all the way around it has to have a 12mm Radius and it can not get put in I end up surfacing it all. and it takes forever so how can I stop this from happening?
Travis,... I'm confused.. I recall earlier a R15... where is the R12... the outer perimeter edge of the tool?
When working on imported model data or preserving and reducing errors while keeping the data as clean as possible... you may need to workaround issues.. that is not abnormal... so, if it's not clean,.. you have to manually make it clean (er) or help/aid the surfaces or fillet edges and adjacent surfaces to flow.... otherwise.. there are times you may want to simply add a single fillet to a edge (no tangency propagation) which consumes a problem face... and later, add the other radii to help with the flow.
see the sharp corners on the bottom those have to have anywhere from a 12mm to 15 mm Radius on it I just posted another part on there has to be something I am missing cause it never works right

But the core is costumer data so I can not change it but I can add a smaller one but the machining guy likes 12mm to 15mm
As I mentioned in the other response, fillet is not a good choice when you do surfacing modeling, there are few diff. way to add round corner - see att. file - which you can control to curvature better
When you have a sharp or weird corner, the fillet won't work then you need to find alternative way to fill the gap, not just stick with fillet
Travis,... there are other ways to preserve and resuse data if you feel creating your own data is not within tolerance.. again.. keep it simple.. (attached)

it looks nice yes but the question is how to get a nice 12mm Radius around the sharp edges.
