I am really struggling here... why is this revolved cut surface not planar?
I need it to be so i can shell the part and insert sheet metal bends....
Please tell me why i can't make this work!
When you revolve an angled line you get a cone. In your case a shallow cone but still a non-planar cone. To get something planar you need a little more complicated approach. This is just a rough and crude way to get something that look somewhat like your part.
never used that approach before.... learned something new!

same part, new problem. see attached. Now trying to flatten out the front section of this model after shelling away all the other surfaces, but cannot figure out why it won;t flatten out?
The problem is that the shell feature produces an "edge-surface" that is not normal to your sheet.
What I did was to make a "real" sheet metal solid that is too wide but it does flatten. I then used surface techniques to create a valid surface defining the edge and finally cut with this.
Btw I also tried to create a normal cut using converted edges but this approach failed.
