Barrel Cam transition binding

Having issues getting the desired geometry out of solidworks for this barrel cam. Needing to be able to create a physical part from the 3D CAD file but the model geometry does not produce a usable end product. In this application, the follower location is fixed moving only in the y direction, with the axis remaining perpendicular to the barrel cam as the barrel spins on said perpendicular axis, thus moving the follower up and down at the pitch of the cam.

 

At the transition points of the attached barrel cam, solidworks adds curvature to "normalize" the surfaces. Ultimately, I need a 2.5” dia follower to fit the cam profile without binding at the transition points. This will require consistent and adequate clearance throughout the path.

 

Hope this makes sense. Not being able to acquire a usable model has caused lots of stress internally here as well as with our customer.
