Does anyone know why the Chamfer Command mysteriously disappears from the Fillet Flyout? Any ideas how to get it back. I can drag the Chamfer command onto the ToolManager Tab but not into the Fillet Flyout.
The exact same problem is described here, Fillet Flyout F'd but that answer relied on a Magic Potion which I do not have.
I must admit that I am surprised that many of the advanced users were not able to answer this question, but I have figured it out and in case you are having the same problem here is how to fix it. As you can see below the Chamfer command is now shown.
If you open regedit.exe and navigate to the following registry entry you will see the FlyOut command list for the Fillet Flyout. The code for this is Flyout22. If you then open the cmdlist you will likely see only a single command i.e. cmd0 REG_DWORD 0x0008005. To inject the chamfer command simple add the chamfer command (0x00008009) as shown in the screen capture below.

I probably should not have phrased it that way - but I thought that the site was more active. But in my defence, this original problem was posted here Fillet Flyout F'd almost a 6 months ago - and if you look at that link you see that the correct answer was given as "Magical". That is not acceptable as far as I am concerned as someone with more knowledge than me should not have allowed that to exist.
Since I don't feel comfortable working within REGEDIT I thought I would do a little looking around and found an older post on Flyout Buttons. In it Jim Wilkenson of SW made the following post, I tried it and was able to add buttons to different flyouts.

In SolidWorks 2007 and earlier, most of the flyouts in the system are representations of other toolbars (I say most because there are some hard coded ones like Undo, Redo, etc.). All of these flyouts are listed under Tools, Customize, Commands, Flyout Toolbars. The items on the flyout should be the same as those items listed on the separate toolbar with one slight difference in appearance; when a command is unavailable it grays out on a toolbar while it is hidden on a flyout. So, as long as you have the General Table button on your table toolbar, it should show up on the table flyout as long as the command is currently available. You can test this by simply opening up the toolbar at the same time and checking whether the command is gray or not.
Also note that in SolidWorks 2008, we added some more "hardcoded" flyouts so that we could combine like commands (such as line, rectangle, circle, arc, etc.). In Tools, Customize, Commands, Flyout Toolbars, the flyouts based on core SolidWorks toolbars are listed first, then flyouts based on toolbars of currently loaded add-ins (assuming they are using the latest toolbar APIs) and then the hard coded flyouts. The definition of what is on the hard coded flyouts cannot be modified by the user at this time.

Ya, I was sure I had seen how to do it but couldn't remember how so I had to search and probably wouldn't have had the correct terminology if I hadn't looked in the only slightly helpful SW Help Files.
So... This is interesting. The standard warning applies that if you are not comfortable in the registry do not modify it.
With that said, I just tried adding a "random" function to the fillet flyout and it worked. I just picked one at random from a different toolbar, and added it to the list. It ended up being the "swept cut" button. This means it would technically be possible to modify the flyout toolbars to add/remove icons.
How did you identify the registry keys in this solution? There are a couple modifications I'd be interested in making, but I'd hate using the trial and error method.
Yes, you should now be able to just about create any flyout that you want. When trying to resolve my problem I soon realised that the only way to address this was via the registry. So I began looking through the registry and came across the flyouts and then because I had no cmdlist ID to command mapping I began looking for a cmdlist that had a single entry. Which when you think about it makes no sense to have a flyout with a single entry. So the first one I cam across of course was the fillet. I then did a registry dump on another computer which I had not installed Sprutcam (where the fillet entry had the chamfer in the flyout) and searched for the fillet command and then deduced that the next entry must be the chamfer and it was.
What I have been thinking of doing is generating a cmdlist to command mapping so that if I ever wanted to make future modifications it would be easy to just do a lookup to find the command I wanted in my custom flyout.

I started mapping the toolbars themselves yesterday, but not the commands yet. It would appear that there are quite a few that are in fact hard coded (or at least somewhere else in the registry) as there are 73 available in the customize area, and 54 in the registry. I was hoping to find the Sheet Metal one but did not.
I would be surprised if not there. I might do some investigation shortly...
I've figured out a pretty quick/easy way to identify commands. In the registry navigate to ViewTools -> Part-Assy. Add a button to the end of the View (Heads-Up) toolbar and then refresh the registry. The new button (Btn#) will be added showing the decimal value (the flyouts use hexadecimal for the cmd).
I commandeered the "Corners" flyout toolbar (Flyout24) and added only the commands I wanted to replicate the Sheet Metal flyout. So far, it works perfectly.
Sorry for the late response - I have been distracted with other things. Hey that is very clever. I haven't done much more than I mentioned in my previous email. The feature I was going to tackle was getting the move entities customised for my particular set up - but I noticed that I could just use the Move Entities flyout that did just about all I wanted to do.
If you get a chance, I would be very interested in a screen shot of your new screen layout.
Move Entities is Flyout16, so that is definitely editable. You could add and/or remove basically any function to that flyout through the method I described.
I could post a screen shot, but it wouldn't really show much. I don't use the command manager (or any standard toolbars, for that matter). I work mainly with sheet metal and only use a limited number of features, so I mainly use the shortcut ("s" key) toolbar. I try to keep it as lean as possible, so that's why I was so interested in this.
The actual sheet metal flyout has 17 features in it, 10 of which I never use and it's missing one that I use all the time. The one that's missing is the closed corner feature, which also has its own flyout. I don't use any of the others in there so that's why I chose to modify that one. My modified flyout has 8 features, and I use them all. As I find I need more, I know exactly how to add them to it.
Just for fun, I was able to add a custom macro button to the flyout too.
