Use the "Split" feature instead. Remember to press "Cut bodies" and select (check mark) all the resulting bodies.
That seems quite excessive, it cuts the part to several pieces. I don't really need that, I just need a diverging tunnel.
it's a zero thickness issue,...change your 1.5 dia profile to 1.49...
personally, I'd do it differently though.. using surfaces, trim mutual and surface cut (or solid and combine/subtract).. so you can see and make sure the paths/cut look correct.
Any chance you can show me how you did it? I'm trying to reverse-engineer your process and I have tough time figuring it out. Any chance you could post a short tutorial or link me to a similar process?
