I am trying to blend the end of the following spur gear profile, but for some reason the fillet action or sweep don't work. Anyone has any idea how could this be done? You can try it on any cylindrical spur gear.
try a solid body sweep. It will replicate a tool cut. Using Solid Body Sweeps in SolidWorks - YouTube
It's just a revolve of the cutting tool profile at the radius of the cutting tool.
A revolve cut will work, but you will still need to add a radius to the resulting sharp edge.
I have attached a CAD model to original post. I appreciate if someone can give it try and show the method. Thanks.
See the attached model. From looking at the picture and the model, it seems that the gear in the picture has a full radius at the room diameter and your model does not, so the geometry does not match exactly. Try modifying the original file to add a full radius and see if that gets you closer.
Root diameter, not room diameter....

Apologies, a solid Sweep requires a convex body, the opposite of what you'd need to cut your part.
